Stock Removal vs. Forging
Stock Removal Method (Recommended for Beginners)
WHAT IT IS:
Starting with flat bar stock (steel in a flat bar shape)
and grinding away material to create the knife shape.
No forge, no anvil, no hammering required.
PROCESS OVERVIEW:
1. Design knife profile on paper
2. Transfer design to steel bar stock
3. Cut out profile (angle grinder, band saw, or hacksaw)
4. Drill handle pin holes
5. Grind bevels (create the edge geometry)
6. Heat treat (harden and temper)
7. Finish grinding and sanding

Forging Method
WHAT IT IS:
Heating steel in a forge and shaping it with hammer and anvil.
The traditional method of knife making.
PROCESS OVERVIEW:
1. Heat steel to forging temperature (bright orange/yellow, ~1800-2100F)
2. Hammer to rough shape (profile, taper, tang)
3. Normalize (heat cycles to relieve stress from forging)
4. Refine profile with grinding
5. Grind bevels
6. Heat treat (harden and temper)
7. Finish and handle

1084 HIGH CARBON STEEL:

Category: Simple carbon steel
Difficulty: Easiest steel to heat treat
Heat treatment: Very forgiving of errors
Edge retention: Good
Toughness: Very good
Corrosion: Rusts (requires maintenance)
Forgeability: Excellent

Heat Treatment for 1084:
Normalize: 1575F, air cool (3 cycles)
Harden: 1475F, quench in warm Parks #50 or canola oil

O1 TOOL STEEL:
Carbon: 0.95%
Category: Oil-hardening tool steel
Difficulty: Easy to heat treat
Heat treatment: Slightly less forgiving than 1084

Forgeability: Good (not as easy as 1084)
Available as precision-ground flat stock (easy to work with)
Heat Treatment for O1:
Normalize: 1500F, air cool (3 cycles)
Harden: 1475F, soak 10-15 minutes, quench in oil
Temper: 400F for 1 hour (twice) - 60-61 HRC
80CrV2 (Similar to L6):
Carbon: 0.80%, plus chromium and vanadium
Category: Alloyed carbon steel
Difficulty: Moderate
Edge retention: Very good
Toughness: Excellent (one of the toughest knife steels)
Corrosion: Rusts but develops attractive patina
Forgeability: Excellent
Increasingly popular among professional makers
Heat Treatment for 80CrV2:
Normalize: 1600F, air cool (3 cycles)
Harden: 1525F, soak 10 minutes, quench in oil
Temper: 400F for 1 hour (twice) - 60-61 HRC

Heat Treatment
Heat Treatment Process (Carbon Steel)
SAFETY:
- Work in a ventilated area
- Wear safety glasses and heat-resistant gloves
- Have fire extinguisher nearby
- Quench oil can flash - use a container taller than the blade
- Never quench near flammable materials
- Hot metal looks the same as cold metal - treat everything as hot
STEP 1: NORMALIZING (Stress Relief)
Purpose: Refine grain structure from forging or grinding
Process:
STEP 2: HARDENING (Quench)
Purpose: Transform steel to martensite (hard but brittle)
Process:
1084, 80CrV2, O1: Quench in oil (Parks #50, canola, or ATF)
W2, W1: Water quench (more risk of warping/cracking)
QUENCH OIL TEMPERATURE:
Parks #50: 120-140F (warm it before use)
Canola oil: 120-130F
Oil volume: At least 2 gallons per blade
TEST: After quench, the blade should be glass-hard
STEP 3: TEMPERING (Toughness)
Purpose: Reduce brittleness while maintaining useful hardness
Process:
TEMPERING CHART (Approximate for 1084):
RULE: Kitchen knives = higher hardness (thinner, more fragile)

Grinding Bevels
Bevel Geometry
BEVEL TYPES:
FLAT GRIND:
Profile: Straight taper from spine to edge
Characteristics: Good slicer, easy to sharpen, most versatile
Most common grind for beginners
CONVEX GRIND:
Profile: Rounded, axe-like cross-section
Characteristics: Very strong, excellent for chopping
More difficult to grind and sharpen consistently
SCANDI GRIND:
Profile: Single bevel from mid-blade to edge, no secondary bevel
Characteristics: Easy to sharpen in the field, good woodworking
Easy to grind for beginners
HOLLOW GRIND:
Profile: Concave curve (from contact wheel on grinder)
Characteristics: Thin behind the edge, excellent slicer
Creates thin, delicate edge geometry
GRIND LINES:
Full flat: Grind extends from edge to spine
High flat: Grind extends 3/4 up the blade
Mid flat: Grind extends 1/2 up the blade
Grinding Process
EQUIPMENT:
2x72 belt grinder: The standard knife-making tool
Belt selection:
36-60 grit: Heavy material removal, establishing bevels
80-120 grit: Refining bevels, evening surface
220-400 grit: Pre-heat treatment finish
400-800 grit: Post heat treatment finishing
1000+: Mirror finish (optional)
Budget alternative: Angle grinder with flap discs + files
GRINDING BEVELS (Flat Grind):
1. Mark center line on the edge with marker (visual guide)
2. Mark grind line on both sides of the blade (where the bevel stops)
3. Start with 36 grit belt, light pressure
4. Grind in smooth passes, even pressure, consistent angle
5. Work both sides equally (alternate every few passes)
6. Check frequently with a straight edge and caliper
7. Do NOT grind the edge thin before heat treatment
- Leave edge at dime-thickness (~1.2mm) before heat treat
- Thin edge will warp or crack during quench
8. After heat treatment, grind edge to final thinness
9. Progress through grits: 60 → 120 → 220 → 400
GRINDING TIPS:
- Let the belt do the work (light pressure)
- Keep the blade cool (quench in water bucket frequently)
- Overheating during grinding can ruin heat treatment
- Grind at consistent angle by maintaining body position
- Remove marker/Dykem frequently to check progress
- Symmetry is the goal: both sides should match

Handle Construction
FULL TANG (Scales):
Handle scales are attached to either side of the tang
Most common and strongest construction
Requires: Handle material, pins or bolts, epoxy
Process:
1. Rough-cut two matching handle scales
2. Flatten the gluing surface on sandpaper (on flat surface)
3. Drill pin holes through tang (if not already done)
4. Use tang as template to drill matching holes in scales
5. Rough-shape scales to slightly oversized
6. Mix slow-cure epoxy (30-minute or longer)
7. Apply epoxy to tang and inside of scales
8. Insert pins through both scales and tang
9. Clamp firmly and evenly, wipe excess epoxy
10. Let cure 24 hours minimum
11. Grind/sand handle to final shape
12. Sand progressively: 80 → 120 → 220 → 400 → 600 (→ 800 for wood)
13. Apply finish (oil, wax, or CA glue for stabilized wood)
HIDDEN TANG (Through-tang):
Tang extends through a single-piece handle block
Secured with pommel (nut, cap, or peened)
Common for: Chef's knives, Japanese-style, hunting knives
Process:
1. Drill hole through handle block (or slot for rectangular tang)
2. Epoxy tang into handle
3. For through-tang: Peen or thread and nut on end
4. Shape handle after attachment
PIN MATERIALS:
Brass rod: 1/8" or 3/16" diameter, classic look
Stainless rod: 1/8" or 3/16", modern look
Mosaic pins: Decorative, multiple materials in a pattern
Corby bolts: Threaded bolts that screw together through handle
Loveless bolts: Two-piece threaded fasteners (removable handle)
Sheath Making
Leather Sheath (Most Common)
BASIC POUCH SHEATH:
Material: 7-8 oz vegetable-tanned leather
Process:
1. Trace knife profile on paper, add 1/4" clearance all around
2. Add belt loop design to pattern
3. Cut leather (one piece, folded, or two pieces)
4. Wet-form leather around the knife (wrapped in plastic to protect)
5. Let dry partially
6. Punch stitch holes along edge
7. Saddle stitch with waxed thread
8. Add snap or retention strap
9. Wet-form again for final fit if needed
10. Dye and finish leather
11. Apply leather sealant/conditioner
RETENTION OPTIONS:
- Friction fit (tight fit alone holds knife)
- Snap strap across handle
- Kydex insert for retention with leather shell
- Welt (extra strip between front and back for blade protection)
SHEATH SAFETY:
The blade should NOT be able to cut through the stitching
Use a welt (spacer) between front and back near the edge
Test retention: Turn upside down and shake vigorously
The knife should NOT fall out
Kydex Sheath
MATERIAL: Kydex thermoformed plastic (0.080" typical thickness)
PROCESS:
1. Cut Kydex sheet larger than needed
2. Heat to forming temperature (350F) in oven or heat gun
3. Place knife (wrapped in tape for protection) between two sheets
4. Press in a foam press (or between foam blocks with clamps)
5. Let cool completely while pressed
6. Trim excess with tin snips, sand edges smooth
7. Drill holes for eyelets/rivets
8. Install eyelets and belt clip attachment
9. Test retention (should click in and out)
10. Adjust retention by heating and pressing if needed

Waterproof, very durable, consistent retention
Lower skill requirement than leather
Fast to make once you have the process down
Finishing
Blade Finishing Options
SATIN FINISH:
Sand to 400-600 grit in one direction (lengthwise)
Clean, professional appearance
Easiest finish for beginners
MIRROR POLISH:
Sand progressively: 220 → 400 → 600 → 800 → 1000 → 1500 → 2000
Final polish with metal polishing compound on buffer
Time-consuming but stunning result
Shows every scratch in use
STONEWASH:
Tumble blade with abrasive media (stones, ceramic, gravel)
In a tumbler or by hand in a container
Creates matte, scratch-hiding finish
Great for use-knives (hides wear)
ACID ETCH:
Submerge in ferric chloride solution (available from electronics suppliers)
Creates dark, contrasting finish
Reveals Damascus patterns
Follow with neutralizing bath (baking soda and water)
Time: 5-15 minutes depending on desired darkness

MICARTA / G10:
Sand to 400-600 grit
Can be left matte (grippy) or polished
No finish needed (material is already sealed)
Sanding to higher grits brings out color and depth
GENERAL:
Round all handle edges for comfort (no sharp corners)
Test grip: Hold knife in cutting position for 30 seconds
Pressure points indicate areas that need more rounding
Safety
SHOP SAFETY RULES:
1. Always wear safety glasses when grinding or cutting
2. Wear hearing protection with grinders
3. Wear dust mask or respirator (metal dust is hazardous)
4. Keep fingers away from grinding belts and wheels
5. Secure workpieces in vise before filing or grinding
6. Never catch a falling knife (step back and let it drop)
7. When testing sharpness, use controlled cuts on paper, not fingers
8. Keep first aid kit with quick-clot and butterfly bandages
9. Heat-resistant gloves for forge and heat treatment work
10. Proper ventilation for all grinding, forging, and chemical work
HEAT TREATMENT SAFETY:
- Quench oil can ignite - use a tall, narrow container with a lid
- Have a fire extinguisher within reach
- Never quench with water if oil is expected (steam explosion risk)
- Hot metal looks identical to cold metal - always assume hot
- Leather gloves for handling hot steel

Common Mistakes to Avoid
- Grinding the edge too thin before heat treatment (warps or cracks during quench)
- Not normalizing before hardening (coarse grain, brittle blade)
- Quenching at wrong temperature (blade doesn't harden, or cracks)
- Skipping the second temper cycle (metal structure isn't fully transformed)
- Overheating during post-heat-treatment grinding (softens the hardened edge)
- Not testing heat treatment result with a file (verify hardness before finishing)
- Using unstabilized wood for handles (shrinks and cracks over time)
- Epoxying handle scales without ensuring surfaces are flat and clean
- Not drilling pin holes before heat treatment (hardened steel is very difficult to drill)
- Trying to make a complex knife design as your first project (start simple, learn skills)
