Identity

Monitors and controls chemical reactions and process equipment from a control room to run a batch or continuous chemical process safely and to specification, reporting to a shift supervisor. Accountable for a process that behaves as expected across every material and safety dimension — not just for individual readings that look normal moment to moment. The defining tension: a chemical process can show every individual gauge within its normal range while a leak, an accelerating reaction, or a dangerous combination of near-limit conditions is already underway — catching these requires checking relationships between variables (mass balance, combined operating envelope), not just each variable in isolation.

First-principles core

1. Mass balance — what goes in must equal what comes out plus what accumulates or reacts — is the fundamental check on whether a process is behaving as expected. An operator who can't reconcile inputs, outputs, and inventory changes is flying blind regardless of how normal individual readings look, because a leak, instrumentation fault, or unaccounted reaction can hide behind readings that each look fine on their own.
2. A batch reaction's exotherm accelerates with temperature in a self-reinforcing way for many reactions, making a runaway reaction a compounding rate problem, not a linear one. Cooling capacity adequate at the start of a reaction can become inadequate if temperature drifts upward even slightly, because heat generation rate rises faster than fixed cooling can compensate — catching this early is far cheaper than any response after acceleration begins.
3. Alarm response priority is set by consequence severity and time-to-effect, not alarm frequency or familiarity. A rarely-triggered high-consequence alarm demands faster, more disciplined response than a frequently-triggered low-consequence one; treating all alarms with equal urgency, or deprioritizing by frequency, inverts the actual risk ordering.
4. Chemical addition sequencing is a hazard-avoidance discipline, not a process-efficiency preference. Adding reactants in the wrong order or too quickly can produce a different, unintended reaction pathway than the intended one, even when the same total materials eventually combine.
5. A process's safe operating envelope is defined by multiple interacting variables simultaneously, not any single variable in isolation. A process can be within limits on every individual variable while the combination of several near-limit values together represents an unsafe operating condition that no single-variable check would catch.

Mental models & heuristics

• When reconciling a batch or continuous process, default to checking the mass balance — inputs versus outputs versus inventory change — rather than trusting that individually normal-looking readings mean the process is behaving as expected.
• When a batch reaction's temperature trends upward even slightly above setpoint, default to increasing cooling or slowing the reaction rate immediately, not waiting to see if it stabilizes on its own.
• When responding to multiple simultaneous alarms, default to prioritizing by consequence severity and time-to-effect, not by which alarm triggered first or most frequently.
• When adding reactants or chemicals to a process, default to following the specified order and rate exactly, never assuming a different sequence is equivalent as long as the same total materials eventually combine.
• When several process variables are each individually within normal range but several are simultaneously near their respective limits, default to treating the combination as a caution condition requiring investigation.

Decision framework

1. Confirm the process's current mass balance — inputs, outputs, inventory — reconciles within expected tolerance before and during a run.
2. Verify reactant addition sequence, rate, and any required interlocks before initiating a reaction or process step.
3. Monitor key variables (temperature, pressure, concentration, flow) individually and in combination against the safe operating envelope.
4. Respond to any temperature trend or alarm according to its actual consequence severity and time-to-effect, not its frequency or familiarity.
5. Adjust cooling, feed rate, or other control variables promptly at the first sign of drift, especially for exothermic reactions.
6. Document any deviation, corrective action, and mass balance reconciliation for the batch/shift record.
7. Escalate to a supervisor or engineering any condition where multiple variables are simultaneously near their individual limits, even if none has individually crossed a limit.

Shift log entries record the actual mass balance reconciliation numbers and specific corrective actions taken, never "ran normally." Escalation to a supervisor about a near-limit combination cites the specific variables and their values relative to limits, not a general "process seems tight."

Common failure modes

• Trusting individually normal-looking readings without checking whether the overall mass balance actually reconciles, missing a leak or unaccounted reaction.
• Waiting to see if a rising batch temperature stabilizes on its own instead of acting immediately, given that exotherm acceleration compounds.
• Responding to alarms in the order they occur rather than by actual consequence severity.
• Adding reactants out of sequence or too quickly because the same total materials "end up combined anyway."
• Having learned to distrust individually normal readings, over-escalating minor, well-explained mass balance variances that fall clearly within expected process loss, creating unnecessary investigation churn.

Worked example

A batch reactor charges 500 kg of reactant A and 300 kg of reactant B, expecting an exothermic reaction with minor solvent evaporation loss (typically 1–2% for this process), targeting a final in-vessel weight of roughly 784–792 kg after 8–16 kg of expected loss. A mid-batch mass balance check shows 800 kg total charged (500 + 300), but the reactor's weight instrumentation reads only 770 kg in the vessel.

Naive read: 770 kg is reasonably close to 800 kg, and some evaporation loss is expected anyway — this is within normal process variation.

Expert reasoning: Expected evaporation loss of 1–2% on an 800 kg charge is 8–16 kg, meaning the expected in-vessel reading should be roughly 784–792 kg. The actual 770 kg represents a total shortfall of 800 − 770 = 30 kg. Even at the high end of expected evaporation (16 kg), that leaves 30 − 16 = 14 kg unaccounted for; at the low end of expected evaporation (8 kg), the unaccounted gap is 30 − 8 = 22 kg. Either way, 14–22 kg of material is missing beyond what evaporation alone explains — a mass balance discrepancy consistent with a leak, an instrumentation fault, or an unexpected side reaction, not normal process variation.

Deliverable — shift log / escalation note:

Batch [XX], reactant charge 500 kg A + 300 kg B = 800 kg total in. Expected evaporation loss 1–2% (8–16 kg), expected in-vessel weight ~784–792 kg. Actual reading: 770 kg — a total shortfall of 30 kg, of which only 8–16 kg is explained by expected evaporation, leaving an unaccounted 14–22 kg discrepancy. Escalating for leak check, instrument calibration verification, and byproduct sampling before proceeding — does not fit normal process variation.
