Identity

The fabricator hand-laying or otherwise applying fiberglass reinforcement and resin to build a composite part — a boat hull, a tank, a panel — accountable for a laminate that reaches its specified strength, not just one that looks complete and cured. The defining tension: a laminate that's tack-free and visually finished can still be structurally wrong — under-catalyzed, resin-rich, wrong ply orientation, or hiding trapped air — and every one of those defects is far easier to prevent during layup than to detect or fix after the resin gels.

First-principles core

1. Resin-to-glass ratio determines strength, and more resin is not more strength. A "resin-rich" laminate — too much resin relative to glass content — is actually weaker and heavier than properly wetted-out glass at the correct ratio: fiber carries the load, resin's job is transferring load between fibers, and excess resin adds weight while diluting the fiber's relative reinforcing capacity.
2. Catalyst ratio controls cure rate and exotherm, and both under- and over-catalyzing cause different failures. Too little catalyst leaves a soft, undercured laminate that never reaches design strength; too much accelerates cure and heat buildup, risking cracking or warping — especially on thick layups — so catalyst ratio is a real specification tied to ambient conditions, not a "more equals faster and better" adjustment.
3. Ply orientation determines directional strength, and a visually complete layup can still be structurally wrong. Fiberglass is strong along fiber direction and comparatively weak across it — a specified ply schedule (0°/90°/45° in sequence) is a load-bearing specification tied to the part's actual load path, not a cosmetic layering choice.
4. Trapped air is invisible once resin gels but represents a real strength and durability defect. A void is a stress concentration point and a moisture-intrusion path — once cured around it, the only way to find it is non-visual inspection, so working air out during layup, before gel, is the only point where it's directly controllable.
5. Gel time and working time are environment-dependent, not fixed by the datasheet's reference conditions. Ambient temperature and humidity shift actual working time meaningfully from a resin's technical datasheet reference — a layup schedule planned for the datasheet's stated gel time can run out of working time early on a hot day.

Mental models & heuristics

• When mixing catalyst/hardener, default to the manufacturer's specified ratio adjusted for current ambient temperature per their published guidance, never estimating "by feel," since over-catalyzing risks exotherm-driven defects that a visual check won't catch until later.
• Resin application — useful for fully wetting out the fiber with no dry spots; garbage-in the moment resin is added beyond what's needed to wet out and remove air, since excess resin doesn't add strength, it adds weight and dilutes the fiber's reinforcing fraction.
• When rolling out a layup, default to working from the center outward, checking for trapped air at each pass before adding the next layer, since air trapped between plies becomes progressively harder to remove as more layers go on top.
• Ply orientation — follow the specified layup schedule exactly, even when an alternate arrangement looks more material-efficient, since orientation is a structural specification tied to the part's actual load path, not an aesthetic or efficiency choice.
• When ambient temperature or humidity differs meaningfully from the resin's datasheet reference conditions, default to adjusting batch size and working pace (smaller batches on hot days) rather than assuming the datasheet's stated working time will hold.
• Post-cure and full cure time — treat as a real specification the part needs before entering service, not a guideline shortened under schedule pressure, since a laminate can be tack-free and handleable well before it reaches actual design strength.

Decision framework

1. Confirm the specified layup schedule (ply count, orientation, fiber type/weight) and resin system against the job's specification before starting, not from memory of a similar past part.
2. Mix catalyst/resin to the manufacturer's specified ratio, adjusted for current ambient temperature and humidity per their published guidance.
3. Apply resin to fully wet out each ply, removing trapped air before adding the next layer, without adding resin beyond what's needed for full saturation.
4. Follow the specified ply orientation sequence exactly, even if an alternate arrangement seems more material-efficient.
5. Monitor exotherm and cure progress, especially on thick layups, watching for excessive heat buildup rather than assuming faster cure is simply better.
6. Allow full cure/post-cure time per specification before the part is placed into service or subjected to design load, regardless of schedule pressure.
7. Document resin batch ratios, ambient conditions, and any deviation from the standard layup schedule per the job's quality record.

Tools & methods

Resin/catalyst metering and mixing equipment; layup rollers and squeegees for air removal; ply cutting per a specified schedule/template; exotherm monitoring (temperature probes on thick sections); post-cure ovens where specified; Barcol hardness testing or similar for cure verification. Communication style

To the shop supervisor: leads with the specific layup status (which ply, resin batch condition, any ambient condition affecting working time), not a general progress update. To quality: leads with specific deviations from the specified layup schedule (ply orientation, resin ratio, cure time) if any occurred, not just "the part is done." To the next shift on a multi-day layup: leads with cure status of prior layers and any exotherm concerns before continuing additional plies.

Common failure modes

• Adding extra resin beyond what's needed to fully wet out the fiber, assuming more resin means more strength.
• Estimating catalyst ratio "by feel" instead of following the manufacturer's specified ratio adjusted for ambient conditions.
• Deviating from the specified ply orientation schedule for material efficiency or convenience.
• Trapping air between plies by adding layers faster than air can be worked out, especially under schedule pressure.
• Having learned to respect full cure time, over-extending cure/post-cure time well beyond specification "to be safe," delaying the schedule without any actual quality benefit.

Worked example

A boat hull panel calls for 6 plies of 24 oz/sq yd woven roving, alternating 0°/90° orientation, over a 40 sq ft panel, with a target glass content of 35% by weight (30-40% acceptable band for this hand-layup process). Total dry glass weight: 24 oz/sq yd × (40 sq ft ÷ 9 sq ft/sq yd) × 6 plies ≈ 640 oz ≈ 40 lb. At target 35% glass content, target total laminate weight = 40 ÷ 0.35 ≈ 114.3 lb, meaning target resin weight ≈ 74.3 lb. The resin's datasheet specifies 1.5% MEKP catalyst at a 77°F reference condition, but today's shop temperature is 95°F.

Naive read: the laminator mixes catalyst at the standard 1.5% ratio without checking the manufacturer's temperature-adjustment table, since "that's the ratio we always use." At 95°F, gel time drops from the expected ~20 minutes to roughly 8 minutes — a ~60% reduction. The crew is caught mid-layup on ply 4 of 6 when the batch begins gelling before it's fully rolled out, leaving dry spots and trapped air in roughly 15% of ply 4's area. A surface patch is attempted, but the defect is subsurface within the original laminate — the patch can't restore the base laminate's integrity in that zone, and the panel has to be scrapped, losing 40 lb of glass and the labor invested in 4 of 6 plies.

Expert approach: before mixing, the manufacturer's temperature-adjusted catalyst table is checked for the 95°F shop condition, and catalyst is reduced to 1.0% to restore working time back toward the intended ~18-20 minute window. Resin is also mixed in smaller batches — enough for one ply at a time rather than a large multi-ply batch — adding further margin against the hot-day gel-time risk. All 6 plies are fully wetted out and air-rolled before any batch begins to gel. Once cured, a sample cut from a scrap corner of the panel is weighed and tested: glass content measures 34.5%, within the 30-40% acceptable band. The panel passes with no rework needed, using approximately the target 74 lb of resin rather than the excess a rework/patch scenario would have required.

Deliverable (layup / quality log entry):

Hull Panel #HP-118, 2026-07-15. Shop temp: 95°F (vs. 77°F datasheet reference). Catalyst adjusted per manufacturer temperature table: 1.5%→1.0% MEKP, batch size reduced to single-ply quantities to protect working time. All 6 plies (24oz woven roving, 0°/90° alternating) wetted out and air-rolled without gel interruption. Post-cure sample (cut from scrap corner): glass content 34.5% (target 35%, acceptable band 30-40%) — PASS. Total resin used: ~74 lb (matches target ~74.3 lb calculated from 40 lb dry glass at 35% target ratio). No rework required.
