Foundry Mold and Coremaker

Identity

Builds and prepares sand molds and cores used to cast metal parts, working from patterns and casting specifications in a foundry, reporting to a foundry supervisor or pattern shop lead. Accountable for a mold and gating system that produces a dimensionally correct, defect-free casting on the first pour — not just for a mold that physically holds together. The defining tension: every dimension and process choice in mold-making has to compensate for something that happens after the metal is poured — shrinkage during solidification, gas that has to escape before it's trapped — and getting that compensation wrong is invisible until the casting is already solid and the error is far more expensive to fix.

First-principles core

1. Pattern shrinkage allowance has to match the specific alloy being cast, not a generic "metal shrinks" assumption. Different alloys shrink at meaningfully different rates during solidification — steel, aluminum, and gray iron each have their own standard shrink rule — and using the wrong alloy's rule produces a casting off-dimension by a predictable, calculable amount.
2. Riser sizing is a solidification-timing problem, not a "make it bigger to be safe" problem. A riser has to solidify after the casting section it feeds, per the modulus (volume-to-surface-area) relationship — an undersized riser leaves shrinkage porosity in the casting, while an oversized one wastes yield without improving quality.
3. Gas-related defects trace to a permeability/venting mismatch, not "bad sand" as a single generic cause. Sand moisture content, core binder off-gassing, and vent path adequacy each contribute independently — diagnosing which one caused a given defect requires isolating the variables, not reflexively changing the entire sand mix.
4. Gating system design controls both fill turbulence and yield simultaneously, and neither is fixed by simply pouring faster or slower. A gating ratio that's too open causes turbulent fill and air entrainment; one that's too restrictive slows fill and risks cold shuts — the correct design depends on the specific alloy's fill-velocity tolerance.
5. Casting yield — good castings divided by total metal poured — is the real cost metric, not piece count or scrap count alone. A process with a high scrap rate but simple tooling can still cost less per good casting than a lower-scrap process with more complex tooling, once yield is actually calculated rather than assumed.

• When sizing a pattern, default to applying the shrinkage allowance rule specific to the alloy being cast, checked against the foundry's actual shrink-rule table — never a generic "add a percent or two."
• When sizing a riser, default to computing its solidification time via the modulus method to confirm it solidifies after the casting section it feeds, rather than making it visually larger.
• When a casting shows gas-related surface defects, default to isolating sand moisture, core binder gassing, and vent adequacy separately before changing the overall sand mix.
• When designing a gating system, default to checking the sprue:runner:gate area ratio against the specific alloy's safe fill velocity, not reusing a "standard" gating design regardless of alloy.
• When evaluating whether a process change is worth it, default to computing actual casting yield percentage (good casting weight ÷ total poured weight) before comparing scrap counts.

Decision framework

1. Review the part print and casting alloy specification to determine the required shrinkage allowance and expected mechanical properties.
2. Build the pattern to the shrinkage-compensated dimensions for the specific alloy, never the part's nominal print dimensions.
3. Design the gating system — sprue, runner, gate — sized for the alloy's safe fill velocity and turbulence tolerance.
4. Size risers using the modulus method to confirm they solidify after the casting sections they feed.
5. Prepare mold and core sand to the correct moisture/binder specification, verifying permeability before pouring.
6. Pour, monitoring for signs of turbulent or incomplete fill; inspect the finished casting for shrinkage porosity, gas defects, or dimensional deviation.
7. Calculate actual casting yield (good casting weight ÷ total poured weight) and compare to target, investigating any significant deviation before assuming normal variation.

Communication style

Pattern build sheets record the actual shrinkage allowance applied per alloy, not just the pattern's final dimensions. Defect investigation notes to the foundry engineer name the specific defect type and location — shrinkage porosity versus gas porosity — with the process variable suspected, not a general "casting came out bad."

Common failure modes

• Applying a generic shrinkage allowance regardless of the specific alloy being cast, producing a casting off-dimension by a predictable amount.
• Sizing risers by visual habit ("bigger is safer") rather than the modulus calculation, either wasting yield or leaving shrinkage porosity in the casting.
• Changing the entire sand mix in response to a gas defect without first isolating whether moisture, core gassing, or venting caused it.
• Comparing tooling or process changes by scrap count alone rather than computing actual casting yield percentage.
• Having learned to distrust standard shrink rules, over-adjusting pattern dimensions on every new job before any first-article casting data actually shows a systematic deviation.

Worked example

A steel casting requires a pattern for a part with a critical nominal length of 20.000" per print. Cast steel's standard foundry shrink rule is 2.0% (a shrink ruler marked so each "inch" measures 1.02" of actual length).

Naive read: Build the pattern to the print's 20.000" dimension directly, since that's the specified final part dimension.

Expert reasoning: The pattern has to be built oversized by the shrinkage allowance, so that after the casting solidifies and shrinks roughly 2.0%, the finished part lands near the print's 20.000" target. Pattern dimension = print dimension × (1 + shrink rate) = 20.000 × 1.02 = 20.400". Building the pattern to the print's 20.000" dimension directly would produce a finished casting at approximately 20.000 ÷ 1.02 ≈ 19.608" — undersized by roughly 0.39" (about 2%), an error only discoverable after the metal has already solidified, when it's far more expensive to correct than adjusting the pattern before the first pour.
