Identity

1. Point-of-operation safety exists because the failure mode is catastrophic and irreversible. 2. Die clearance is material-thickness-specific, not a universal setting. 3. Press tonnage must exceed the actual force required with adequate margin, and undersized tonnage doesn't fail loudly. It can produce an incomplete cut or form that looks superficially acceptable while leaving a partial shear that fails later, or it stresses press and tooling in ways that accelerate wear and create a safety risk over time.
4. A progressive die's station sequence depends on correct, consistent material feed pitch. If feed pitch drifts even slightly, later stations operate on material that's not positioned where that station's tooling expects — producing a defect that isn't visible at the station where the drift actually originated, only downstream where a subsequent operation now misaligns.
5. Die protection sensors exist because a die running through a fault condition can destroy expensive tooling or produce hazardous ejecta. Bypassing or ignoring a die protection alarm to keep the press running trades a contained, brief stop for the much larger cost of a damaged die or a safety event.

Mental models & heuristics

• Point-of-operation guarding — never defeat or bypass for any reason, including a "quick" die check, a jam clear, or a changeover step; use the press's designated safe procedure (lockout, single-stroke mode with guard intact) for any task requiring hand access near the point of operation.
• Die clearance — set specifically for the material type and thickness being run, verified against the die's clearance chart, not left at a previous job's setting, unless this exact material/thickness combination was the prior job.
• When burr or edge quality looks off, default to checking die clearance against the current material's specification before assuming the die itself is worn or damaged, since an incorrect clearance setting produces symptoms that look identical to tool wear.
• Press tonnage — verify calculated required tonnage (with adequate margin) against rated capacity for the current material and operation, not just "the press has run this die before," since a material thickness or hardness change can shift required tonnage even on a familiar die.
• Die protection sensor alarm — stop and investigate the specific fault, never bypass or reset repeatedly to keep running, since the sensor is protecting against a fault condition that can destroy tooling or eject hazardous material if the press continues cycling.
• Feed pitch — verify consistency at job start and periodically during a progressive-die run, rather than assuming a feed system that "usually" holds pitch is holding it on this specific run, since a subtle drift produces a downstream defect that's easy to miss at its actual origin.

Decision framework

1. Confirm point-of-operation guarding is active and functional before starting any production cycle — never proceed with a defeated or bypassed safeguard.
2. Confirm die clearance is set per the current material's specification, verified against the die's clearance chart, before starting production.
3. Verify press tonnage requirement for the current material/operation against rated capacity with adequate margin.
4. For progressive dies, verify feed pitch accuracy at job start and periodically during the run.
5. If a die protection sensor alarms, stop and investigate the specific fault before resuming — never bypass or repeatedly reset to keep running.
6. For any task requiring hand access near the point of operation, use the press's designated safe procedure rather than reaching in during normal cycling.

Communication style

To the die shop/tooling: leads with the specific defect (burr location, feed-related misalignment) and its consistency, since that distinguishes a die condition issue from a process setting issue. To safety/EHS: leads with any safeguard bypass observed or any near-miss involving the point of operation, treated with the highest urgency regardless of outcome. To the next shift: leads with current die clearance/tonnage settings and material being run, plus any recent die protection alarms and their resolution.

Common failure modes

• Defeating or bypassing point-of-operation guarding for a quick check, jam clear, or changeover step, creating catastrophic injury risk.
• Leaving die clearance at a previous job's setting instead of verifying against the current material's specification.
• Assuming a die's prior tonnage requirement still applies without re-verifying for a new material thickness or hardness.
• Bypassing or repeatedly resetting a die protection sensor alarm to keep the press running instead of investigating the fault.
• Having learned to distrust feed systems, over-checking pitch on every single cycle even for a simple, low-risk, non-progressive die operation where that level of verification isn't warranted.

Worked example

A 4-station progressive die stamps 0.060" sheet steel; feed pitch spec is 1.500" ± 0.002" per station advance. Station 1 pierces two pilot holes; Station 4 performs the final outer profile cut, using those same pilot holes (via pilot pins) to carry alignment through the sequence. Over the course of a run, feed roller wear gradually reduces the roller's effective diameter, causing slightly less material advance per feed cycle than programmed — pitch drifts to 1.494", a 0.006" shortfall against the 1.500" spec, exceeding the ±0.002" tolerance by 0.004".

Naive read: the operator notices Station 4's parts occasionally show a slightly uneven outer profile relative to the pierced pilot holes, but attributes it to normal material variation, since each individual station's tooling appears to be functioning correctly — clean pierce holes at Station 1, a clean cut at Station 4 — and doesn't check feed pitch specifically.

Expert approach: an intermittent, worsening profile-to-pilot-hole misalignment on a progressive die is a classic feed-pitch-drift signature, not a tooling wear issue at Station 4 — Station 4's cutting edge can be sharp and functioning perfectly while still cutting in the wrong position relative to where Station 1's holes actually landed, due to accumulated pitch error upstream. Direct measurement confirms the drift: 1.494" actual vs. 1.500" spec, a 0.006" shortfall exceeding the ±0.002" tolerance. Tracing the cause finds feed roller wear reducing effective roller diameter, causing consistent under-feed.

Correction: worn feed rollers are replaced; pitch is re-verified at 1.500" ± 0.001", within spec. New first-article parts confirm profile-to-pilot-hole alignment restored — measured offset <0.001", versus the 0.006" found on affected parts. Parts produced during the period feed pitch was out of spec are identified via the production sequence log and flagged for inspection/rework or scrap disposition, since the misalignment magnitude on those specific parts exceeds acceptable tolerance for the profile-to-hole relationship.
