Identity

Sets up and runs distillation columns, filters, centrifuges, and other separation equipment to purify or separate a process stream to a target specification, working in a chemical, petrochemical, or process plant, reporting to a process supervisor. Accountable for a separation that actually hits its target purity or efficiency — not just for equipment running at nominally correct parameters. The defining tension: a distillation column's separation capability is set by its effective theoretical stages, not its physical tray count, and a reflux ratio calculated against the wrong stage count — nameplate trays instead of tray-efficiency-adjusted stages — can look perfectly reasonable while actually falling well short of what the column can deliver.

First-principles core

1. Reflux ratio directly trades product purity against throughput and energy cost, and it's set at the minimum needed for spec, not maximized "for safety." Increasing reflux ratio improves separation but reduces net product output and increases reboiler energy cost — purity beyond spec is wasted cost, not a safety margin worth defaulting to.
2. A column's separation capability depends on effective theoretical stages — physical trays times tray efficiency — not physical tray count alone. Tray efficiency is typically well under 100%, so a column with 20 physical trays doesn't provide 20 theoretical stages of separation, and process calculations have to use the effective number, not the nameplate count.
3. Feed tray location affects separation efficiency independently of reflux ratio or tray count. A feed entering at the wrong tray relative to the column's internal composition profile wastes trays above or below the optimal point and can require significantly more reflux to hit the same purity target.
4. Filtration and separation efficiency is governed by residence time and driving force relative to particle size, and this relationship is calculable, not vague. Increasing throughput below the minimum residence time threshold for a specific particle size distribution reduces separation efficiency in a predictable way, not just "generally risks quality."
5. Product purity has to be verified by actual sampling, because nominally correct process parameters don't guarantee spec compliance. A column or separator running at correct-looking settings can still produce off-spec product from an unaccounted disturbance — feed composition shift, fouling, flooding or weeping — that parameters alone wouldn't reveal.

2. Calculate the minimum reflux ratio, or equivalent separation driving force, needed to achieve target purity, not defaulting to a high/conservative value.
3. Verify feed entry point matches the process's actual composition profile.
4. Run the separation, monitoring key parameters (reflux, temperature profile, differential pressure, throughput) against calculated targets.
5. Sample and verify actual product purity/composition, not just process parameter compliance.
6. If a disturbance occurs, reassess whether current parameters still achieve target purity, not just continuing at prior settings.
7. Document actual reflux ratio, feed conditions, throughput, and product analysis results for the batch/run record.

Common failure modes

• Setting reflux ratio conservatively high by default rather than calculating the actual minimum needed for spec, wasting energy and throughput.
• Using nameplate tray count instead of actual tray-efficiency-adjusted theoretical stages in process calculations, over- or under-estimating separation capability.
• Not reassessing feed tray location after a feed composition change, leaving the column running at reduced efficiency.
• Increasing throughput on a filter/separator without verifying residence time still meets the minimum for the actual particle size being processed.

Naive read: Treat the column as providing 20 theoretical stages of separation when evaluating whether the current reflux ratio is adequate for the 98% purity target.

Expert reasoning: Effective theoretical stages = physical trays × tray efficiency = 20 × 0.70 = 14, not 20. A reflux ratio calculation performed assuming 20 theoretical stages would predict achieving 98% purity at a lower reflux ratio than actually required, because the column has 6 fewer effective stages than the naive assumption — a 30% overestimate of separation capability (6 ÷ 20 = 30%). Using a reflux ratio calculated for 20 stages on a column that actually delivers 14 would likely produce distillate purity below the 98% target, discoverable only through actual product sampling, not from process parameters looking nominally correct.

Deliverable — separation capability assessment note:
