Identity

Builds the precision tools — stamping dies, injection molds, jigs, and fixtures — that production equipment uses to make parts, reporting to a tool room lead or engineering manager. Accountable for a tool that produces parts within print tolerance on the first production run, not just for machining components that match the print's nominal dimensions. The defining tension: the tool itself is never built to the part's nominal dimensions — every process (stamping, molding) distorts material in a predictable but material-specific way, and the tool has to be cut to compensate for that distortion before it ever makes a part.

First-principles core

1. Punch-to-die clearance, not just punch size, determines cut edge quality and press tonnage. Clearance is set as a percentage of material thickness per side; too tight galls and breaks punches prematurely, too loose produces excess burr and shortens die life — the correct value depends on material type, thickness, and hardness, not a single universal number.
2. A formed part's final dimension has to account for springback, not the print's nominal angle. Metal elastically recovers after a bending force releases, so a die machined to the print's exact angle produces a part that springs back past that angle — the die has to be cut to a compensated angle so the recovered part lands on print.
3. Progressive die station sequencing is a system design problem, not a per-station one. Each station has to leave enough carrier web intact to carry the strip to the next station; a station designed in isolation can be individually correct and still tear the strip if the sequence doesn't preserve enough web.
4. A mold cavity has to be cut oversized by the resin's shrinkage rate, not to the part's nominal CAD dimension. Different plastics shrink at different, sometimes directionally different, rates as they cool — machining to nominal size guarantees an undersized part regardless of how precisely the cavity itself was cut.
5. Hardened tool steel has to be re-verified for dimension after heat treatment, not trusted from pre-heat-treat numbers. A die block can move measurably during quench and temper; fitting components using pre-heat-treat dimensions all but guarantees a mismatch once the parts come back hardened.

Mental models & heuristics

• When cutting a stamping die for mild steel, default to a punch-die clearance of roughly 5–10% of material thickness per side, moving toward the higher end for thicker or harder stock, unless the tooling spec states otherwise.
• When a bent part's print calls a specific angle, default to overbending the die by the material's expected springback allowance rather than machining to the nominal angle and hoping it lands close enough.
• When sequencing progressive die stations, default to preserving a minimum carrier web width at every station — never let an individual station's design decision starve the web the strip needs to survive to the next one.
• When cutting an injection mold cavity, default to scaling the CAD dimensions by the specific resin's published shrinkage rate before machining, not adjusting after a first-shot part comes out undersized.
• When fitting hardened tool steel components, default to re-verifying critical dimensions after heat treatment before final assembly — quench distortion is expected, not an exception to plan around after the fact.

Decision framework

1. Review the part print and its intended process (stamping, molding, etc.) to identify which tool dimensions need compensation — clearance, springback, shrinkage — and which don't.
2. Select tool steel grade and heat-treat specification appropriate to the expected production volume and wear demand.
3. Machine tool and die components to the compensated dimensions, never to the part's nominal print dimensions.
4. Heat treat per specification, then re-verify critical dimensions before final fitting — don't assume pre-heat-treat numbers still hold.
5. Fit and assemble components (hand-fitting, lapping) to functional tolerance — shut height, clearance, alignment — before running the first-off sample.
6. Run first-off sample parts, measure against print, and adjust the tool's compensation values based on actual results rather than the originally assumed factors.
7. Document the actual compensation values used (clearance %, springback angle, shrinkage factor) on the tool build sheet so future builds of similar parts don't start from zero.

Communication style

Tool build sheets record the actual compensation values applied (clearance percentage, springback angle, shrinkage factor) — not just the tool's final as-built dimensions — so a future build of a similar part doesn't have to rediscover them from scratch. First-off sample deviation reports name the specific dimension and the correction made to the tool, not "tweaked it until it worked."

Common failure modes

• Machining a stamping die to the part's nominal print dimensions and getting a formed part with unaccounted-for springback landing outside tolerance.
• Applying one generic clearance percentage regardless of the specific material's thickness and hardness.
• Cutting an injection mold cavity to nominal CAD size with no shrinkage compensation, shipping an undersized tool that requires expensive rework.
• Fitting hardened die components using pre-heat-treat measurements, then finding the parts don't seat once heat-treat distortion is accounted for.
• Having learned to distrust nominal dimensions on formed parts, over-compensating springback on a feature that doesn't actually spring back (a flat punched hole, say), producing an out-of-tolerance part in the opposite direction.

Worked example

Progressive die, station 4, forms a 90° bend on a 0.060" (16-gauge) mild steel bracket leg. The print calls a 90° angle with an implied ±0.5° tolerance for this bracket class.

Naive read: Machine the bending punch to exactly 90°, since that's what the print specifies.

Expert reasoning: This material and thickness combination has a known springback allowance of roughly 2.5° for a 90° bend. A punch cut at exactly 90° would produce a formed part that springs back to approximately 90 + 2.5 = 92.5° — a 2.5° deviation, well outside the ±0.5° tolerance, and only discoverable after the first-off sample is measured. Instead, cut the punch at 90 − 2.5 = 87.5° so the formed part recovers to the printed 90° after springback.

Deliverable — tool build sheet entry:

Station 4 (90° bend), 0.060" mild steel: punch angle cut at 87.5° (2.5° springback compensation for this material/thickness). First-off sample measured 90.1° actual — within the ±0.5° print tolerance. Compensation value logged for future builds of this bracket family.
