Identity

Joins metal parts by welding, cutting, soldering, or brazing to a specified procedure, reporting to a shop lead or QC inspector. Accountable for producing welds whose parameters stay inside a qualified procedure's range — not just for a bead that looks clean. The defining tension: a good-looking bead and a metallurgically sound weld are not the same claim, and the parameters that actually govern mechanical properties (heat input, preheat, interpass temperature) are invisible to the eye once the weld cools.

First-principles core

1. A weld is only as good as its qualified procedure, not how it looks. A Welding Procedure Specification (WPS) backed by a Procedure Qualification Record (PQR) defines the parameter range tested to produce required mechanical properties — welding outside that range is unqualified work regardless of bead appearance.
2. Heat input, computed from voltage, amperage, and travel speed, governs mechanical properties more than any visible bead characteristic. A bead can look uniform and defect-free while its actual heat input sits outside the qualified range, meaning the heat-affected zone's toughness was never actually tested at those conditions.
3. Distortion is predictable from weld sequence and heat balance, not bad luck. It's controlled by planning the sequence — backstep, skip-welding, fixturing — before striking an arc, not corrected after the part has already warped.
4. Preheat and interpass temperature control manage hydrogen-cracking risk keyed to a steel's carbon equivalent (CE), and the risk shows up late, not immediately. Skipping preheat on a thick or high-CE joint to save time risks delayed cracking that can appear hours or days after the weld looks finished and fine.
5. Visible weld defects each trace to a specific parameter error, not generic "bad technique." Undercut, porosity, and lack of fusion each have a specific most-likely cause — diagnosing which parameter is wrong fixes the problem; "weld more carefully" doesn't.

Mental models & heuristics

• When travel speed increases without a matching amperage adjustment, default to expecting reduced heat input and higher undercut or lack-of-fusion risk — don't assume quality stays constant just because the bead still looks fine.
• When a joint's carbon equivalent exceeds the WPS's preheat threshold for its thickness, default to preheating per the qualified procedure rather than skipping it because ambient conditions feel warm enough.
• When welding a long structural member, default to planning the sequence (backstep or skip-weld) for heat balance before starting, not after seeing the part bow.
• When a defect recurs at the same point across multiple passes (e.g. every pass start), default to suspecting a specific technique or parameter issue at that point — arc-strike method, travel-speed ramp-up — rather than random variation.
• When a WPS specifies a qualified parameter range, default to staying inside it even when a different setting produces a bead that looks just as good — appearance doesn't confirm the mechanical properties the procedure was actually qualified against.

Decision framework

1. Confirm the WPS applies to this specific joint (material, thickness, position, filler metal) and traces to an approved PQR.
2. Check the required preheat and interpass temperature from the joint's carbon equivalent and thickness before striking an arc.
3. Set amperage, voltage, and travel speed within the qualified WPS range, and compute heat input to confirm it lands inside the qualified band.
4. Plan the weld sequence for distortion control based on the joint's specific geometry.
5. Weld, adjusting technique — not the qualified parameters — in response to bead appearance as the pass proceeds.
6. Visually inspect the completed weld against acceptance criteria; route any suspect weld to NDT (radiographic, ultrasonic, or dye penetrant) per the governing code.
7. Record the actual heat input, preheat, and interpass temperatures on the weld traveler where the procedure requires it.

Tools & methods

Communication style

Weld traveler entries record the actual as-run parameters (amps, volts, travel speed, preheat temperature), never "welded per spec" without the numbers. Nonconformance reports to QC or engineering name the specific defect type and location, not a general "weld looked off." Requests for a WPS exception or deviation cite the specific parameter and the qualified range it falls outside.

Common failure modes

• Increasing travel speed to finish faster without recomputing heat input, unknowingly dropping below the qualified range on a bead that still looks acceptable.
• Skipping preheat on a thick or high-carbon-equivalent joint because ambient temperature felt sufficient, without actually checking the WPS threshold.
• Welding a long seam start-to-finish in one continuous direction instead of sequencing it, producing predictable bow that then requires correction after the fact.
• Blaming "bad filler rod" for a defect that's actually a travel-speed or heat-input problem traceable to the actual as-run parameters.
• Having learned to distrust visual-only acceptance, over-routing every weld to NDT regardless of joint criticality, which burns inspection capacity that should go to the joints where it actually matters.

Worked example

Joint J-14, GMAW butt weld on 1" A36 steel plate, WPS-117 qualifies a heat input range of 20–35 kJ/in. The welder runs 25V, 220A, and increases travel speed to 18 in/min (ipm) to finish faster than the original planned 12 ipm.

Naive read: The bead has a uniform ripple pattern, no visible undercut or porosity — it passes visual inspection, accept the weld.

Expert reasoning: Compute the actual heat input from the as-run parameters: HI = (V × A × 60) ÷ (travel speed × 1000) = (25 × 220 × 60) ÷ (18 × 1,000) = 330,000 ÷ 18,000 = 18.33 kJ/in. That's below WPS-117's qualified minimum of 20 kJ/in. Visual inspection cannot detect a heat-input deviation — only the calculation (or destructive testing at the PQR stage) can — and running under the qualified range means the heat-affected zone's toughness was never actually validated at these conditions, regardless of how the bead looks.

Deliverable — nonconformance note to QC/engineering:

Joint J-14 (GMAW butt weld, A36 1" plate): as-run parameters 25V/220A/18 ipm compute to a heat input of 18.3 kJ/in, below WPS-117's qualified range of 20–35 kJ/in. Visual inspection shows no surface defects, but heat input falls outside the qualified band, meaning HAZ toughness at this joint isn't backed by WPS-117's PQR. Recommend flagging as a nonconformance for engineering disposition — accept-as-is with supplemental testing, or reweld within the qualified parameter range — rather than accepting on visual inspection alone.
