Freestanding Chinese Text STL

Produce printable character-and-base pairs whose geometry, fit, and dimensions are verified rather than inferred from the slicer preview.

Establish the physical specification

Before changing geometry, record:

• Printer, nozzle, layer height, and material.
• Target apparent character size and printer-bed limits.
• Intended character thickness and insertion depth.
• Caliper measurements of any parts already printed.
• Which existing characters must remain unchanged.

Treat measured printed thickness as the controlling dimension for replacement bases. Do not force the user to reprint usable characters just to make the digital set uniform.

Make every character one load-bearing solid

Inspect connected components instead of assuming the visible glyph is connected.

• Join floating dots, radicals, and detached strokes with discreet bridges that follow the calligraphic direction where possible.
• Give every bridge positive overlap volume at both ends. Face-to-face or edge-to-edge tangency is not a structural connection.
• Widen the bridge near each endpoint or add a small landing pad so bending load is distributed into the stroke.
• Prefer two load paths for a large floating component when this can be hidden without damaging legibility.
• Connect the bottom of the glyph to one continuous insertion tongue. Avoid isolated tabs unless the base was explicitly designed for multiple tabs.
• Preserve counters such as the opening in “口”; do not fill intentional holes while repairing support geometry.

Use the smallest visually acceptable support that survives handling. A thin-looking front view is not enough: verify overlap and section thickness in 3D.

Separate visual scale from interface dimensions

Scale Chinese glyphs by apparent ink size, not by one blind global factor. Source meshes can use different em boxes, side bearings, and stroke extents, so equal scale factors can make neighboring characters look unequal.

• Compare overall visible width and height with adjacent characters and repeated characters.
• Scale the glyph in XY as needed, but keep Z thickness independent unless the user asks to change thickness.
• Rebuild or re-dimension the insertion tongue after XY scaling; do not allow visual resizing to silently change the base interface.
• Keep repeated instances of the same character visually identical unless a location-specific exception is requested.

Design the base from the real tongue

Use a separate inverted-T or wide-foot base with a continuous slot. The wide foot provides overturning stability; the upper socket supports the character.

• Derive the slot from the final tongue geometry, not from an older version or a nominal thickness.
• Start FDM clearance at about 0.2 mm per mating side, then adjust for the user's printer and material. A 16.8 mm measured tongue therefore starts near a 17.2 mm slot, but a fit coupon is more reliable than the rule of thumb.
• Add a short lead-in chamfer to the slot, while keeping most of the slot walls parallel for support.
• Make engagement deep enough to resist rocking, and keep sufficient wall thickness below and beside the slot.
• If already printed characters form different thickness groups, create matching base groups for those measurements instead of changing the characters.
• Mark or name each base unambiguously so it cannot be paired with the wrong character.

Before a batch print, generate one small fit coupon or one representative base for each thickness group.

Repair topology without changing dimensions

Non-manifold edges do not by themselves increase model thickness. Thickness growth usually comes from the repair method, scaling, duplicated overlapping shells, or a changed extrusion axis.

Prefer exact Boolean union, shell welding, duplicate-face removal, and normal correction. Avoid blind repeated voxel remeshing.

When voxel remeshing is unavoidable:

1. Record the original and intended bounding box.
2. Remesh once at the finest practical pitch.
3. Restore exact target Z thickness and all tongue interface dimensions afterward.
4. Recheck XY size, Z thickness, volume, and topology.
5. Never remesh an already remeshed output without comparing it with the authoritative source.

Coarse voxel grids can move each surface by roughly part of a voxel and repeated passes can compound the error. Do not report a repaired mesh as dimensionally unchanged without measurements.

Generate from one authoritative source

Keep a parametric or scripted source of truth whenever practical. Do not edit exported STL artifacts through multiple generations and lose track of the scale or thickness.

For each character, store explicit parameters for:

• Character XY scale.
• Character Z thickness.
• Bridge locations and widths.
• Tongue width, thickness, height, and insertion depth.
• Base slot width, depth, and clearance.
• Output revision and compatibility group.

When the delivery folder must contain only printable files, keep exactly two current STL files per character: one character and one base. Put scripts, previews, and reports elsewhere, and remove superseded exports only after the latest pair passes validation.

Validate the actual deliverables

Validate the files in the final output folder, not a temporary mesh in memory.

For every character-and-base pair, check:

• Character and base bounding boxes against the specification.
• Character thickness and tongue thickness independently.
• Slot size minus tongue size on both sides.
• Insertion depth, bottom clearance, and remaining base wall thickness.
• Number of connected components after intentional counters are excluded.
• Strict edge incidence: every closed solid edge should belong to exactly two faces; report edges with one face or more than two faces.
• Duplicate faces, degenerate triangles, inverted normals, and overlapping coplanar shells.
• Slicer top view, side view, and a temporary assembled cross-section.

Do not rely on “looks merged” in the slicer. Dark overlap patches, unexpected internal walls, or a non-manifold warning require correction before claiming success.

Report results honestly

Separate these statements:

• Geometry check passed.
• Digital clearance matches the chosen tolerance.
• Slicer accepted the model.
• Physical fit was confirmed by a print.

Only the last statement proves real-world fit. When no fit test has been printed, state the designed clearance and recommend the smallest useful test print.
